Poka-Yoke Vision System

Catch left and right mix-ups, look-alike variants, and wrong part counts, and hold the line before an error ships.

Two car interior door panels on a factory rack. Digital overlays indicate the left panel is an incorrect LH in an RH slot, while the right panel is a correct RH matching the order.

Error-Proof Every Station, from the Kanban Rack to the Finished Assembly

Add an error-proofing layer to every station with a Roboflow vision AI poka-yoke vision system. Built for assembly lines where left- and right-hand parts look almost the same, variants differ by one hole or one color, and a part in the wrong bin or kanban slot gets installed before anyone notices.

Mix-ups and look-alike parts:

  • Tell left-hand from right-hand parts by the mirrored features that set them apart, with a model trained on your own parts and lighting.
  • Separate look-alike variants by color, texture, hole pattern, or part number, and match each one to the build order or kanban card.
  • Catch the wrong part in a kanban slot, line-side bin, or rack before it reaches the station, alongside kitting verification.

The three poka-yoke checks, done by camera:

  • Contact checks: confirm every part is present, seated, and in the right position and orientation, as in assembly verification.
  • Fixed-value checks: count parts, fasteners, and clips against the required number for that variant.
  • Motion-step checks: confirm steps happen in the right order, as in manual assembly process monitoring.

Warning or control:

  • Warn the operator with a light, screen, or sound the moment a mix-up is detected, so it is fixed at the station.
  • Hold the conveyor, lock the fixture, or stop the tool through the PLC until the right part is in place.
  • Log an image and result for every check, tied to the serial or VIN, for root cause and customer complaints.

Bring intelligence to every station today. Stop a left-hand part on a right-hand build from becoming a line stop at your customer.

Frequently asked questions

What is a poka-yoke vision system?

A poka-yoke vision system uses cameras and trained computer vision models to error-proof a process: it checks that the right part is in the right place, in the right count and order, and warns the operator or stops the process when it is not. It extends assembly verification to the mix-ups that happen before assembly, at kanban racks and line-side bins, and works with connector seating verification and kitting verification.

What is poka-yoke?

Poka-yoke, Japanese for mistake-proofing, is a lean manufacturing method developed by Shigeo Shingo at Toyota to stop errors as they happen. It uses three methods: contact (presence or position), fixed-value (a set count), and motion-step (the right sequence), each applied as a warning or as a control that halts the next step.

Can Vision AI tell left-hand from right-hand parts?

Yes. Mirror-image parts differ in a hole, a tab, a contour, or a molded marking, and a model trained on your own images learns those details under your lighting. A second camera angle or a part number read adds confidence on the parts that look most alike.

Roboflow serves as the inspection engine, and your manufacturing and quality teams own the error-proofing rules, the reaction plan, and validation in the control plan.

Can it integrate with our PLC, andon, and MES, and support IATF 16949?

Yes. Roboflow writes pass/fail and mix-up alarms to a PLC tag over OPC UA, Modbus TCP, or MQTT, so Allen-Bradley and Siemens controllers can light the andon or hold the station, and sends results and images over REST or to a database for MES platforms such as Ignition. Per-unit records support the error-proofing and traceability expectations of IATF 16949, the automotive quality management system standard.
