Connector Seating Verification AI

Confirm every electrical connector is fully mated, the latch is closed, the CPA or TPA lock is engaged, and the right connector sits in the right port before the unit leaves the station.

Verify Every Connector Is Mated and Locked, from the Sub-Assembly Station to End-of-Line

Add a real-time inspection layer to every electrical connection on the vehicle, appliance, or unit with Roboflow Vision AI for connector seating and lock verification. Built for the lines where a connector that clicked but did not seat, or a CPA left open, passes the station and shows up weeks later as an intermittent fault.

Seating and mating at the station:

  • Detect a fully mated connector versus a half-seated one by the gap between housings, the position of the latch, and the visible depth of the terminal body, with a model trained on your own station footage.
  • Confirm lever-actuated and slide-lock connectors reached full travel, and flag a lever left mid-stroke.
  • Count connectors per variant on multi-connection modules such as instrument panels, door modules, and battery packs, and compare to the routing for that serial or VIN.

Locks, latches, and the right part:

  • Verify the connector position assurance (CPA) or terminal position assurance (TPA) lock is pushed home, by color, position, or the gap it leaves when open.
  • Confirm the right connector is in the right port by housing color, keying, and label, so two look-alike plugs swapped on a module are flagged before test.
  • Check seals, boots, and dust caps are present and seated on sealed connectors that go into wet or underbody locations.

End-of-line coverage and traceability:

  • Run the same models on a handheld camera at rework, a fixed camera at the station, and a robot-mounted camera at end-of-line so coverage extends to every unit, not only audited samples.
  • Write pass/fail per connector to the PLC so the conveyor holds or the andon lights until every connector on the variant is verified.
  • Log an image and result per connector to the unit's serial or VIN for the control plan, PPAP evidence, and warranty investigations.

Bring intelligence to every connector today. Stop a half-seated plug or open lock from becoming an intermittent fault, a warranty claim, or a field campaign.

Frequently asked questions

What is connector seating verification with Vision AI?

Connector seating verification with Vision AI uses station, handheld, or robot-mounted cameras and a trained computer vision model to confirm that each electrical connector is present, fully mated, latched, and locked, that its CPA or TPA is engaged, and that it sits in the correct port. The model writes a per-connector result to the unit's serial or VIN. It sits alongside wire harness inspection, connector pin inspection, and terminal crimp inspection upstream, with records that support IATF 16949 and customer PPAP requirements.

Can Vision AI tell a fully seated connector from one that is only half-seated?

This is one of the hardest checks on an assembly line, because a half-seated connector can look almost identical to a good one and still pass a pull that was not strong enough. A model trained on your own images of good and partially mated connectors learns the gap between housings, the latch position, and the CPA state at the angles your cameras see, and a second camera angle helps where one view is blocked.

Does connector seating verification support IATF 16949 and USCAR-2?

Connector seating verification supports the error-proofing and traceability expectations of IATF 16949 (the automotive quality management system standard built on ISO 9001) and the connection requirements defined in USCAR-2 (the performance specification for automotive electrical connector systems) and USCAR-25 (the design guide for connector assist and assurance features such as CPA). It produces per-unit inspection evidence that customer PPAP submissions and control plans call for as a poka-yoke step.

Roboflow serves as the inspection engine, and your quality and manufacturing engineering teams own the acceptance criteria, the reaction plan, and the sign-off in the control plan.

Can it integrate with our PLC, MES, and end-of-line test?

Yes. Roboflow writes a per-connector pass/fail and a per-unit verified count to a PLC tag over OPC UA, Modbus TCP, or MQTT, so Allen-Bradley and Siemens controllers can hold the conveyor or light the andon until every connector is confirmed. Results and images can be sent over REST or written to a database for the MES layer, including Ignition, SAP Digital Manufacturing, and Rockwell Plex, and paired with the electrical test result for the same serial so a failed circuit test points straight to the connector image. The same stations can also run hose clamp verification and fastener verification.
